Ring gears are all the same diameter, actually 8", but the non-elocked rings are thicker cut, which is why they don't break like potato chips.

Its not that the gears are thicker its the fact it doesn't have bearing caps but a girdle. The caps allow for a significant amount of deflection the girdle greatly reduces this deflection

Compared side by side they are a little thicker. My guess is to make room for the E-locker actuator?

That may be a contributor, but the difference in the thickness of the ring gears is also notable. That's why 4.56 regears can be purchased from most gear manufacturers in thick cut or regular.

The non-elocker factory ring gears are about 1/4" thicker than the elocker ones, theorized to be the case to make room for the locker actuator within the same axle housing.

There is no such thing as a thick cut gear set for the 8.4. Besides thick cut has nothing to to with the thickness of the gears. It has to due with the size of the carrier, for example your front differential has a carrier break from 3.73 and down and 3.73 and up meaning that the 3.73 and down carrier has a smaller diameter than say the 4.10 carrier. The 4.56 "thick cut" gears are cut so that they can be used on the 3.73 and down carrier vs having to move up to the 4.10 carrier. This issue doesn't exist for the 8.4 because there is no carrier break all ratios use the same carrier.

My mistake, that is for the front differential, yes.

However, re-gears for the 8.4/8/whatever the fuck we're calling it these days are notably thicker than the factory gears, just like the factory non-elocked rings are notably thicker than the e-locked ones.

:D That would be sweet. Right now I'm driving my 'Prius' ;). Gonna see if I can find a reasonably priced 8.4. Buy an ARB and gears and probably set it up myself. Part of my new austerity program! :D

Maybe. I can't help but wonder if it's Toyota's shitty gears. Almost all the regeared guys I know aren't having trouble.

We'll see. Regearing Monday the 18th. If that blows up, I'm prepared to rip this whole goddamned axle out from under the truck and replace it with something that will *not* break.
